Well, the Open Air Outreach team is travelling with some signs that are a bit bulky (20x30 inches) but very light weight - they are styrofoam poster board (you can get it at walmart for around $3. Then we had our text printed out, and then enlarged at a Kinko's type place. We then taped the enlarged text to the posterboard.
On a windy day we just hold them up as we preach because they're so light. If it's not so windy, we set them down where people can see them.
The result: We had very large, yet very light signs - which you could easily convert into a sanwhich board with some imagination. ;D
You can view what our signs look like in the photo gallery.

I used to have Ray Comfort's open air book blown up to 24"x36" and then laminated and I put it on an aluminum telescoping easel available at any office supply place. I would recommend not laminating it though as it makes it almost impossible to attach to the clip on the easel. To reinforce the pages just use clear packing tape and go around the perimeter of the page's front and back. Ray's open air book is available at www.livingwaters.com/downloads/goodtest.pdfTo travel around just roll the pages up and fold the easel away and it will fit nicely into a blueprint carrier or a similar cylindrical case.
